Ok, I didn't really focus the first time around on finding every weapon in the game because I found unless I had to open something or use a computer the tag along toons were pretty useless cause I was just ripping stuff up alone.
However this time around I'd like to build up the toons a little more. My main assistants were HK and Bastila.
HK was my favorite cause everything he said 'meatbag' I laughed. What is the best weapon for him? I ended up using blaster rifles and sticking with Chundars bowcaster. Is there something better to use?
Canderous, I never found any heavy weapons at all that I remember so I just moded the one he comes with. It was something stupid like 1-10 damage so I never used he because I thought he was the most useless tag along toon.
T3 I gave 2 Mando heavy blasters to.
Carth had Cass Fetts pistol and something else, he was useless to.
Jolee got 1 green saber and I used him as a buff bot.
Mission was put away the minute I got her.
Zalbarr was used a little bit for melee.
I looked through both pages of this board so don't go over apes on me if this is burried somewhere in the archives.

if you get a decent heavy repeater for canderous he is excellent for ranged support, i went through the star forge with him and bastila went i went ds and he often remained standing even if bastila and i fell - give him decent armour etc. and max out his toughness, implants, one of his long ranged feats, and his heavy blaster feats, plus his conditioning feats and he is near untouchable.
as for hk, i always equipped him with zaalbar's bowcaster and that seemed to work well with him. again he is great for ranged support as you can get his defense really high with armour plating.
for carth, i liked using double blasters and chose his feats to make him a very effective ranged attacker too.
the rest i never really used so can't help you there, apart from all the jedi had lightsabers of course

Though I rarely use any non-Jedi, I tend to hook them up with the best stuff I can, because honestly, what else am I going to use all my money on? Also, I don't know if you have this on the PC (or an XBox with the newer version of the game), so some of this might be useless to you, but here goes:
HK: Obviously you want all of the best droid upgrades for him. He starts off with a blaster rifle proficiency, so you might as well use one of those, in which case the Baragwin Disruptor X-Weapon is the way to go because... well, if it says Baragwin, it's pretty much guaranteed to be the best. Prior to getting one of those, Chuundar's bowcaster (can't be upgraded) or Zaalbar's bowcaster (can be upgraded, but won't be any better than Chuundar's) work well.
Canderous: For his weapon, you don't ever need to change it from the one he starts with, just upgrade that one and it's the best you can get with the exception of a Baragwin (on the Yavin space station). I don't think I ever bothered to switch his weapon, even after getting the option to buy the Baragwin, I just never really used Canderous that much. For his armor, Calo Nord's armor is just about as good as it gets (once it's fully upgraded) until you get the Mandalorian armor on the Unknown planet.
T3: T3 is a terrible fighter, there's no reason to give him anything really. If you absolutely insist on it, give him the best droid upgrades, and then the Arkanian heavy blaster or the GenoHaradan Blaster (you get it during the assassination sidequests).
Carth: For his armor, I just give him whatever is available until I get to Kashyyyk and then (if I'm feeling rather spendthrift or just have a lot of money from playing hours and hours of Pazaak) I'll get him the Jamoh Hogra armor. That, I think, is the best Carth can do... though there is probably better armor on the Yavin Station, I never really cared enough to check. His weapon can stick with the Carth Blaster and a generic one unless you've killed Bendik Starkiller then Carth should have that one in his other hand (upgrading both, of course). If you make use of the glitch (don't talk to the Hutt after you defeat Twitch, just go talk to Bendik and start the death match quest, then talk to the Hutt twice after killing Bendik), you can get two Bendik blasters and give one to someone else (Mission). After Taris, you can get yourself the Casius Fett blaster, which is probably about as good as it gets, unless there's some Baragwin blaster that I never bothered to get.
Jolee: His original lightsaber, Master robes, that's about it.
Mission: Whatever powerful blaster Carth isn't using. I generally give her one of the Bendik blasters for ranged attacks and Mission's vibroblade or the prototype vibroblade for melee. For armor I've always given her the Echani armor you get on Taris once the PC has become a Jedi (and started wearing the robes). Near the end of the game she gets the Baragwin Shadow Armor (because Baragwin = the best).
Zaalbarr: No armor... I guess all the nasty fur works just as well. His bowcaster, of course, or his brother's. I like to give him Mission's vibroblade and the Bacca blade... no reason really, except that Mission is his friend and the Bacca blade sort of symbolizes where he's going in life... plus, they're pretty much the best weapons available for melee combat.

I have the Xbox version and I didn't bother to get the Xbox live. I just bought the thing actually to mess around with. I'll go live when Playstation 3 comes out cause I think the 360 is le'sucks.
Other then getting the Yavin stuff (cause I can't get to Yavin hehe) I think I pretty much did what you said, except I used the dup glitch and gave everyone two Casius Fett blasters.
BTW so far on the second play through being evil is fun. I'm in the Black Vulkar base and doing ok as only level 2. I let Zalbaar melee and just sit back and blast. I'm hoping to make it all the way to Dantooine as level 2 and get 18 Jedi levels.
