If you're following the evil path, go for canderous and bastila. If you don't have canderous trained up in melee, omit him for Big Z.
If you're following the so-called "Righteous" path (you tree hugging hippie ), go for either Juhani and Jolee or Canderous and Jolee (depending on who is better in close combat, but keeping jolee around to heal)
Note/Spoiler: If you want to, later into the starforge, construct your own custom jedi robes , you will need someone with a decent computer use ranking, or like, 50 spikes.

Get up, stand up. Come on, throw your hands up.

I did it with Juhani and Jolee most of the time. I can also do it alone. In fact, doing it alone saves me the trouble of having to save my team mates' butts!
In my opinion, if you are having a lot of trouble dealing with them nasties on the StarForge, it is more of your tactic than anything else.
1stly, go slow. Take one move at a time. Pause and think it through. They will come at you from all corners. But deal with them as they come. Dun run about, you will run into more of them.
2ndly, dun underestimate them grenadiers. Them ****ters can do significant damage. But the real annoying thing is the back blast, sending you on your back, leaving you open to the DJs.
3rdly, Force immunity and Poision Immunity. They weaken you that way. They choke you, posion you. You are weakened, lose a turn healing or simply open to more damage.
If you are a guardian, that's even better. I love the Force jump with Master Speed, double - wield. Can leap from fellow to the next like a frog. With good crystals, it's a matter of touch-die-jump, touch-die-jump, touch-die-jump....
the other fringe benefits is that the thermal detonators blow their own members up.. I am constantly in the air.. there is no hurting me in a force jump. The DJs can get close enough to execute much....

In the end, everything will be alright. If it is not alright, it is not the end.

LS: I'd go with Juhani and Jolee, nothing beats a Jedi trifecta
DS: I did it once with Bastila and a melee Canderous
I also did the Forge solo on difficult. In some aspects it was easier (less babysitting my pals), but it did get harder when I got surrounded by 5-6 DJs. Force Jump helps keep some distance when you need it.
For getting Zaalabar back you need to talk to Freyyr on the bottom level of the Shadowlands, kill him or join him, either way.

Zalbaar
To get Zalbaar back go to Freyyr in the Shadowlands and then get the Bacca sword from the legendary beast which is actually a tarentatek. Then go back to Freyyr and he will go to the village. When you go there you will be asked to take a party: Freyyr or the Chief's. If you choose Freyyr, comes then an easy fight against a whole bunch of em. But then Freyyr becomes chief and Zalbaar goes back with you with the Bacca sword which is rather powerful.

I just did this last night for the first time. I brought Jolee and Juhani with me. Used stims constantly. Everyone was using force immunity. Reserved force immunity, force valor, and master speed for Juhani (she doesn't weigh in with enough force points for her to go force power offensive, keep her buffed and use her to attract attention as she solid in melee). Jolee cycled through cure (I think heal is a waste of a force power), force wave, and force lightning (nice because it drains DJ's force points on 'no save'). I kept Revan heavily buffed at all times; even though she's a scoundrel/ LS consular with all the buffs she was able to go toe to toe with three to four enemies in melee.
Definitely keep your group spread out. No sense letting a grenade affect the whole team.
There are pros and cons to doing this solo.
The walkthrough here provides thorough information for completing this section in various strategies (checked that out last night after finishing the game).

Crush enemies, see them driven before you, and hear the lamentations of the women.

Ive got to say that the easiest LS combination I've found is Jolee and Juhani with Revan a LS Scout/Sentinel, Jolee stays back and blats them with force powers, Juhani jumps into close range and blats them, (very useful with grenadiers) and Revan can do a bit of both, easily taking on three or more in melee and if getting swamped merely blasts a force wave to back them off.
Fantastic fun.
